I made some progress over the weekend. The intake, exhaust, and EGR cooler still need to be removed. After that I believe the head can come off.

Best penetrating oil I have found is Kroil in a squirt bottle and aero-Kroil in a spray can. It's made by Kano labs. If you can't get a set of vise-grips on the head of the bolt to break it free, you can maybe try an easy out type tool or maybe weld a nut to the bolt head or weld the Allen wrench on.

Rust sucks!

Well, I think I found another solution. Craigslist has an 02 TDI engine with 173k miles on it for $600. If that fleshes out it'll be a lot easier and less time consuming than tearing the engine apart.

Looks like the deal is a go. I'm all setup to go pick up the engine tonight.

Any tips on what to look for or replace before I throw the engine in?

timing belt, vacuum lines, intake cleaning, turbo sticky vanes. seems to be the most problem areas.

Have you heard about VW's plans to buy back some diesels?

Yep. This is an older diesel that isn't effective by the scandal.
