Chris,
In my so far not fully tested design, I looked at the capacitors to determine the thickness. The pad where the copper mounts to has a certain size, for the C4DE it's 10mm (0.394 in) in diameter. And the threaded post is 8mm (0.315 in). The conducting area is 0.0438 in^2 if you subtract out a hole the size of the post. The "bottle neck" is where the copper leaves the pad, so I wanted to make the cross-section there as much as the pad area. Since the diameter is 0.394 inch, the circumference is 1.237 inches, so you need a thickness of 0.035 inches to get the same cross section. I think I found some 0.040 stuff. And for those of you in the Phoenix area, I go to this place called Industrial Metal Supply that sells all their scraps by the lb. I don't think I spent more than $2 on mine.
