My lead pack was above 150 volts just off the charger. No problem ,I think it is the caps that are at risk because they are rated at 200 volts and a spike might go over that.

When the current limits , the controller makes a funny noise while it is skipping a "beat". Maybe it does that with over temp also.

Ok. I was just thinking that if the controller was stuck at half or full duty and you closed the contactor on a stalled motor that would a big amp draw.

Maybe it is just the way the potetiometer is ajusted and the throttle is not moving far enough. I adjust mine by hand till just before high pedal error.
