For the faired truckbed cover, instead of plywood and 2x4 lumber, why not Coroplast with stiffeners inserted into the flutes? Lighter, maybe cheaper, could flatten out and carry in the bed when not needed.
1/8 inch diam steel rod fits the flutes perfectly. They do a nice job stiffening it up. (Viagra for coroplast???) (Sorry, couldn't resist that one.)

Haven't checked to see if they are rusting but I don't really care. If they rust away one day I can get more. If you're really concerned about rust I guess you could prime them, or put silicone sealer over the ends of the flutes where the rods are.
