I used a custom piece of cardboard for years on a Chevette
in fact the same crappy piece of cardboard - for years
but it was for my warmth, not performance, worked great - covered about half the radiator

as for materials:
have you considered the 1/2" foam used in interlocking floor mats
they can be cut, sanded and painted as you like
they can be pressed in & pulled out of the grill easily
I used this kind of system to optimize my summer grill blocking
