i was thinking more of just the section that is the actual grill. might be a little more work, but i bet u could create some nice looking options.

I used a custom piece of cardboard for years on a Chevette
in fact the same crappy piece of cardboard - for years
but it was for my warmth, not performance, worked great - covered about half the radiator

as for materials:
have you considered the 1/2" foam used in interlocking floor mats
they can be cut, sanded and painted as you like
they can be pressed in & pulled out of the grill easily
I used this kind of system to optimize my summer grill blocking

I saw some sort of rubber foam material used in bobcat parts for shipping and I'll snag a
few sheets because we just end up tossing it.. It looks promising for resin and glass..

yep
foam mat - (I think from Lowes) / summer block / winter block - see below

for frame of reference this is a 2000 S10
upper grill is permanently blocked with formed plastic
lower block is foam - cut, edges sanded smooth and painted black
rather modular setup, I could pull the foam plugs at a stop light if needed
