Btw - for the record - I completely agree with Bondo on the 4% thing. While the testing methodology was sound, the conditions were far from ideal in my original test. Unfortunately I never had the opportunity to re-test.

Have you considered manufacturing the AeroLid out of thermoplastic polyolefin? Thermoplastic would be lighter than fiberglass and aluminum.

Yes. The roof of the Aerolid is perfect for thermofromable plastic, like the popular Undercover tonneau covers are made.

The lower part of the Aerolid, FRP (fiberglass reinforced plastic). It is cost effective and strong. Aluminum tooling is very expensive taking any aluminum components out of the equation.

Bondo I seen in an earlier post that you got 25(?) miles per gallon at 70 MPH. I have a 2012 F150 XLT 4x4 with a v6 (not Ecoboost). I average 23 on the highway factory stock no mods. Is this truck similar to yours? I'm thinking the first mod for mine should be a lowering kit. It sits up real high and no reason for that(I'm not fording rivers). Then an Aero cap of some sort(home made till I can buy one). I would like to try to get up to 30MPG to match my 2002 focus. Then maybe my wife will let me drive the PU to work instead of the little car.

I have a 2009 XLT 4.6 liter V-8, 3-valve per cylinder, two wheel drive and 3.31 ratio regular axle. You have the exact truck I hope to get next except for 4wd. Lowering your truck would help, some.

I get the 25 mpg figure @ 70 mph with some regulaity with the Aerolid/ extension box combination. I have seen 24 mpg @ 70 mph on several occasions with just the Aerolid. You're truck is rated at 23 mpg, better than ecoboost. It may well see 27 to 28 mpg with an Aerolid/box combination. 30 mpg, now that would be difficult. Just too much frontal area for our pickups. I do dare say 30 mpg may be achieved at a steady 65 mph with a tailwind in your truck with an Aerolid/ box combo.
