Belly pan material.

On my last van I used choroplast for my belly pan but am considering different material this time would the wavy plastic panels for sunrooms be good? Wondring if the chanels made by the waves would encourage smooth airflow.

I think that stuff is too brittle, the first stick or rock that gets kicked up off the road will probably explode it. Maybe use the galvanized thin gauge steel (although it will rust out in a season or two)?

Below is a link to what I used for my belly pan. It's a thin, heavy-duty form of coroplast that is super strong and comes in small enough pieces to fabricate the belly pan out of easily without being so bulky you can't install it. 2 bucks a sheet equalled a 6 buck belly pan on my Insight.
There should be some available in your area if there's any companies shipping palletized products.

The waves wouldn't necessarily improve the flow, but the strength they add would allow the use of this light material, which would certainly be a great benefit, compared to the voids they cover.

also consider, besides it's weight, a drop in bed liner, as an ideal, cheap and durable material. can be found used on CL, sometimes free. there's a thread on it somewhere.

I like my aluminum sheeting. With the windows down, I can hear rocks and debris pinging off at times- saving the underside of my car more

How about aluminum honeycomb paneling? I got lots of hits in a search; here is one:
