Roof Leaks Water
 
I am having trouble with water leaking from my roof where I had bad seals on the roof racks on my 2006 Mariner(Escape), I have removed the roof rails, put gorilla tape over holes, sprayed a rubber coating on both sides, got the passenger side sealed up but the driver's side still leaks like crazy in a rain storm, the headliner will get soaked from the windshield to just past the B-pillar, any help would be appreciated

What's the diameter of the hole? Headliner in the way?

Probably a 1/4in, I have put silicone in all the holes and put gorilla tape over that and it still leaks, I seen some rubber strips about 4-6 inches wide and about an 1/8in thick, I had thought about those but I am undecided.

Silicone probably not adhering to the edge of the sheet metal.

Ream the hole if necessary and find a plastic 1/4" hole plug?

Quite surprising that silicone didn't work. BTW have you never tried expansion foam?

Believe it or not, car wax is a really effective mold release. My thought is the leak originates from a windshield seal failure or a weld seam in the same area.

Yeah, my only leaks have been from windshield gasket and a folded seam in a firewall that was damaged from a collision.

I used butyl tape to seal the holes when I drilled the roof of my Astro Van to add a rack to hold my solar panels.

I drilled the holes, cleaned the area with alcohol, put down the tape, and then bolted down the rack on top. It has been leak free for 6 years now. If you are leaving your factor rack off use a bolt and washer to fill the hole and provide for a solid cover over the tape.
