I literally take my cap off to you (sorry, no pix). That's a build level we don't see here very often. Coroplast is sturdy and all, but, dang.

I've noticed the gigantic gaping wheelwells with nothing in them for many years now, and the truck designers continue to leave them wide open. You'd think they'd offer the option, just some kind of spats or something for the taller-standing HD trucks.

Skin over that yawning crevasse and you'll be deep into the 20+mpg territory, I'm sure. Airdams, nut adjustment and you can be chasing Big Dave.
[edit]
Whoops, gas engine, maybe not. But still I think you're well on your way.
Yup, aluminum .040" black anodized.
Do it right, do it once.
I prefer to work with metal.
aluminum or steel doesn't matter.
Built my dad a ladder rack once for his truck, lasted 25 years. Took a tree falling on it to kill it!
In the spring I'm going to make a couple of aluminum "shields" to bridge the gap between the "hoop" and the cab. Just to follow the contour of the cab and close the gap. Rivet to the "hoop", 1" clearance to the cap so it doesn't rub with frame/body flex.

Never even thought of it but you got the gears turning even for this one.
It would be easy enough to use something similar to the hitch rack deals with an aluminum frame covered in .040 take it off when I need to tow!I think I know what I'll be doing in the spring!
Another half way option may be to just do a tailgate open extension, could be quite light, just linking to existing frame and then just pushed inside when you want to lock everything up.

If desired...

...the flat sloped top could be topped with sculpted foam frozen in fiberglass for fine tuning attached flow.

Not unlike this

Rock on!

Nice! I like the shape but I am a metal man. (old school car fabricator)
I have a couple of ideas if I build a second generation.
I going to try and get my mits on a tubing roller so I can roll square tube (either alum or steel).
aluminum sqaure tube, rolled to fit the curves/cab profile, sheet alum. (again), aluminum front hoop. This one'll cost me a couple $$$$$.
