If you had a Citroen with the funky suspension system, it might not even be an issue!

After a lengthy delay...
I'll know more this week about the "old school" machinist's experimenting on the 5th gear cog.

Found out today -- too late as it turns out -- that one of the guys I sometimes bike with is in his last semester at college in a precision machinist course. I asked if he had access to a wire EDM machine, and he does. But he won't have any extra time before the end of his course to take on any new projects.

If he's a liked student there, they may allow him access to the lab after he's graduated, as alumni.

I asked. After this semester, he's moving to a different city to take mechanical engineering at another school. Good for him! Bad for me!

How about if he'll introduce you to the professor, who may be interested in such a project for a student to work on who doesn't have anything else?

COZX2's custom gears broke IIRC with not many miles on them, and then he fell off the edge of the earth, never to be heard from again.
He missed his chance for an easy $10,000,000! Allz he wooda hadta do is enter the X-Prize competition and his production plans would be the cheapest of them all: tool up a coupla gears for retrofit.

The gears broke, and little pieces of the metal wore on his psyche... he finally snapped. Just a guess.
Would like to know what happened, though.

He was alive on 12/25/08 anyway...
Then there's that other ZX2 guy Darin linked, who did the same thing, and ended up with the same result. I mean, failed gears. This other guy claimed +6% fe, not 100 mpg +.
Looks to me like such a mod is fraught with danger- high likelihood of spending substantial $$ for short lived gears. IMHO if the ratios you desire aren't available in "real" gears and/or you don't get "real" gears made from scratch... it may not work out.
