I've had a lot of success with mis matched flat house paint and foam. $9.00 a gallon and no attack issues to the foam but didn't sand for poop

I should mention that I will need to have a larger work area - either an addition to my garage, or possibly a fabric hut, so I have room to move around it.

I see an opportunity here. I remember the experience you had with the collapsed canopy. Was that PVC pipe? At that time I was (and still am) hoarding 100+ broom handle blanks. I used to get them in bulk from a broom manufacturer, rejects for quality. It would cost more than I paid to ship them to MA, but any wood or metal rod/pipe will serve.

In my case it would be the wooden struts with aluminum tubing cut up for hubs. Then it's just a matter of geometry (octahedral symmetry to attach to a square building, etc.) and sizing (strut length to overall size)

It will be fun!

My temporary structure was made with 16' long 1x4 strapping, then I screwed together into 'H' and 'T' sections.

I saved all the 1x10 yellow pine T&G sheathing boards from my house roof, and that would match what the existing garage is made out of.

At the time when I conceived of this, I was going with a FWD motor, but there are several other options.

I think that the best chance of this project going forward - is to scan the car that I have, so it can be a "solid" 3D model, and get CFD run on it. I tried umpteen time to try to get my SketchUp model into a computer model that would work for CFD - but it is "leaky" as hell.

3D scanners are becoming quite reasonable, and this would allow for corrections of my wobbly form. If anyone has suggestion on this, I would love to hear them.

Thanks - I will be trying this out. My SU model is rather complex and has *lots* of holes between the polygons. I built it literally polygon by polygon ...
