My charger is bolted to the vehical and I have a ground fault breaker to interupt
the power, just in case. It has worked a time or two when the acid made a short
to the frame. I have since isolated the batteries better.

But don't you need a custom transformer either way? I'm just asking, I hardly know anything about the transformer market. But I'm quite sure that HF transformer at least should be much cheaper to manufacture. |

hy all
from my findings
we can use an lm723 as current and voltage monitor to shut down the chagring
also tha 555 and fet design seems to be cheap and reliable
if you are interested i am triing to desing it

I came upon an old 80's era 40amp 3 phase inverter plasma cutter today with a dead control board. its a charger in a kit! Input rectifier complete with precharge and bleed resistors , Massive fan cooled heatsinks , a huge ferrite core transformer with primary inductance of about 3.6mh , output rectifier rated at 400v 60amps fast recovery and a big honkin' output choke! Interestingly the transformer seems to be a 1:1 ratio which has me thinking about building it up as a forward converter with RCD reset. This would give an isolated output
Thoughts? , comments? , ideas? am i insane?

no comment on sanity  But if I didn't already have a plasma cutter (I don't) I would be very tempted to try to fix/rig the control board as a plasma cutter can be nice to have indeed.

Jack,
That looks like a great power stage for a charger. The isolation transformer is a great thing to have. With that for the power stage, you will have about an 8KW charger!! And, Thats figuring at 200V output!
You might need to add some caps to the bank to further smooth the ripple. It was meant to cut, not charge batteries. lol.
I cant wait to see what you come up with!.

I also would like to say that jack is insane.
Also, with a 3.2mH inductor, if those 2 big capacitors are the input filter caps, then you really only need a very small cap bank that goes with the 3.2mH inductor to complete the low pass filter. Like 300uF or something. For a buck converter, the ripple will be just a few volts. You could add a current sensor, and PI loop in software that will make the ripple more like 0.1v, but that's not necessary. This is awesome!
