I got an email from truck-lite.com
I asked:
"Do you have any plans to offer a high quality D.O.T. approved 4x6inch 4651/5652/4656 LED headlight"?
They replied:
"Thank you for your email. We currently offer an LED headlamp that is 5X7 and an incandescent that is 4X6. I have not heard from marketing or engineering on any upcoming lamps that would fit what you are looking for. We may offer them in the future, though, so you can always check back with us or browse our online catalog at www.truck-lite.com. Please let us know if you have any other questions.

I got my "cheap LED projector headlights" I ordered off ebay.
Well their so cheap they aren't even LED. They are halogen.
Oh well.
But now at least I have 2 nice 4x6inch head lamps to play with, maybe stuff them full of G4 arrays or something.
I think I might be able to make a no where even close to DOT approved high beam. I'm thinking I can fit 4 or 5 G4 arrays in each lamp.

I did a small scale test with the head lamp and a single G4 array.
1 array provides a surprizing amount of light, so put between 3 and 5 on each side its going to be insanely bright and only draw 8w or less (each side).
These wont be low beams.

Why not just use a 12v voltage regulator? DC-DC converter seems like overkill.

I use two websites to find appropriate and cheap LEDs. SuperbrightLEDs.com has good search functions for specific cars, good inventory, and substantive specs for the bulbs--though somewhat higher prices. I search the bulb and socket numbers and such there and then click over to dealextreme.com for much better pricing--though not always the better quality or complete inventory. Even at superbrightLEDs.com you can beat one price I think I saw in this thread: I am looking at 168/194 replacements for $5.95 per pair (instead of $15). That's what I do. Hope it helps.

Sport Motorcycle Lights at Trail Tech Home
With any luck a couple of these would fit inside many of the new Aero headlights.
I just bought a 2 cell maglight that lights up 300 meters out with 1 small LED... pull the head off two of them and your good to go...!
