Nice. Car is looking pretty cool too, "for a Kia."
An idea for the air dam would be to cut the plan view shape you want out of a 2x6 board, seal and paint it, then screw the air dam onto the front of it, starting in the middle. You can trim out the back of the wood too, so it's only a couple inches thick, to save weight. This is the technique i used for my F-100 and it worked pretty well. I bolted straight to the frame behind the bumper mounts, but you'd have to find a different attachment point.
Also, try to make the air dam wider next time, so it covers the tires. Using a wood frame would help with that. Hell, it sounds like you might be working around pallets, so if you can score one of those for free and have some paint lying around, you'd have a free air dam!

Wood would actually work very nicely, that's a good idea.
And when I'm done with this car it's not going to look like a KIA at all.

Its not winter yet!! Winters not too bad in Maryland anyway! I wont see temps under 15*F, Well we didn't last year anyway!!
And my engine WILL overheat with this setup. as long as I keep the engine off and the heater on were good! Any trip over 50 miles has to be aggressive P&G the entire time. No idling either. It will quickly overheat on idle.
Every morning I get in my KIA, Drive out of the driveway, Accelerate to 20MPH, EOC, Downhill, Bottom 40MPH, Either pass the light or wait at the light. 1000FT down, redlight, bumpstart, right turn on red to a very short merge ramp Accelerate to 55-60 MPH then 45-55-65 P&G
This seems too stressful for the old KIA 1.8 !! And I bet it burns a lot of fuel too!
I need an electric heater

or more warm up time before the ramp.
Or I just say **** it and keep the engine off as much as possible.

I try to keep my engine as much as safely possible with an automatic. With no block heater, by my fourth stoplight I will have to turn my engine off, and when I turn it back on, it isn't much colder. It may be different for your car, but doing this helped my MPG's in the cold.

In your original pic, the car isn't sitting level, so that's throwing things off in terms of measurements you might take off the car to the extension.
But the overlay onto the car itself is close enough.

That looks better!
I don't think you need to tuft test. You'll probably see detached flow starting about halfway down the rear glass and re-attached flow at the end of the trunk. But not hard to do if you're interested.
