I decided to go with Jim's idea for my (first) attempt. It took about 3-4 times of lining up the cling wrap before I got it to line the grille with a good seal so the foam wouldnt get on the paint. It's drying right now but here's a pic of it while it's drying.



In fact, it's expanded quite noticeably since I took the pic about 10 minutes ago. The can says it fully sets after 8 hours... so I probably won't have any updates until tomorrow.

Keep in mind, I don't think you can cut that stuff with a hot knife. I'm relatively sure you'll have to rough shape it with a saw, then sand/smooth it. Also, when you cut it, it loses its waterproof skin, so you'll have to add something to the face of it so that it doesn't absorb water.

You may be able to just apply some bondo and paint match it with some touch up paint.

Of course! Any good shadetree mechanic worth his/her salt works better with caffeine and/or alcohol in their system. Just in moderation.

The latte was kindof sortof... not really LOL.

I pulled it off and it turns out there was a large air pocket in the back where the foam didn't expand properly so it doesn't fit into the grille much, just kindof sits in the front of it. I will need some other project to hold it into the grille. I sanded it down very roughly and it looks great It will seed some kind of sealant though.

on the zip ties, you wouldn't have to cut them to get it off, they make releasable, and button head zip ties so that you could reuse them. just make an extra hole in the cover for the extra length of zip tie to get pushed back down into.

Jeez.. it looks like you made potato salad in your grille. That is grotesque. Cover the foam with some black plastic

Edit: Oh the cling wrap is to keep the foam off the paint. I thought it was part of the aeromod
