Update

Last week, near the end of a 130 mile drive day, the p0420 code came back. I cleared it and it has not come back yet after several driving cycles (none even remotely close to being as long at 130 miles). But I suspect it will come back. I got about 6000 miles of trouble-free operation from the OEM 1998 CAT since cleaning it. I wonder if it is possible if, when the engine gets really warm from a long drive, that a little oil slips past the rings and/or valve seals and starts messing with the CAT.

Most of the oil is burned on startup.

You mean it seeps past the rings when the car is off, collects, and then burns at once on restart? You don't think enough oil might get passed the rings once the car is really hot that it could affect the catalyst efficiency?

A cold engine will have looser tolerances (at least based on the fact that when they overheat they seize up)?

And most of the start up bypass oil comes from the valve guides. Oil is like water, needs to flow from high to low.

Start up is rich and until the cats have been running for a couple of minutes, combustion byproducts tend to coat them.

If you're clogging, suspect too rich or no long drives at running temps.

Thanks for these. I do think I likely need to redo the valve seals or the piston rings because the car loses about a quart of oil every 3000-4000 miles. Some of that is leaking out, but I am willing to bet that after 266,000 miles, some is getting burned. Seals and rings have never been replaced.

But here is the thing... the CAT dtc has not returned since a few weeks ago. And it showed up after about 60 miles continuous (some P&G) driving. If oil is the culprit it would have to have been leaking pretty bad and given the conditions of the failure, it would probably have recurred sooner, rather than later, no?

A quart every 2000+ miles? That is better than chevy new engine specs which is like 1 qt every tank of fuel.

I'm still betting no long runs to get really hot, dtc caused by a large flake falling off.

Unburned fuels tend to be like creosote in a wood fireplace. Otherwise how do you get clogged cats? Typical solution is to increase temperatures like a self cleaning house oven.

It is not improbable that this coating could fall off and clog a passage.
