problem is, two inches expands to four to six inches, creates voids if not careful and the wands can only be used once. i've used it but not on a car. if your molds are thin material, it will push and deform it.
i will try two part next myself.

This soft center problem would be partly solved by reusing polystyrene laying around as a core, no? I have a bunch of such stuff laying around from appliance and parts purchases. A layer of polyurethane "great stuff" under as a base and protection, then the styrene, then surround the styrene with a 1" layer of "great stuff" which will expand to three times its initial volume, create a sandable surface, and protect the styrene core from polyester resin. Saves money and reuses styrene too.

Rather than mess around with spray cans of foam just get the regular two part foam.

the X-30 FOAM, 2 GALLON KIT 01-09000 for $198.85 looks like a good deal. sorry about already purchasing the great stuff but i wouldn't mess with it either.
