i've used very thin alluminum for my undertray and the trick is to fold up the defes to form a some sort of ream tray also strenthening the corners will dramatically increase the strenght. some aditional attachement points will make it all rigid.

mine still rattles a little bit when i slam a door, but on the road it holds up beautifully.
if cost and wheight are a gonsidderation go as thin as you can.

This makes a big difference, I went from a panel that sounded like thunder, to a panel I couldn't hardly get a sound out of.

Don't buy it !
Go to your local recycling center. The one that I got mine from had literally tons ( O.K. maybe a ton ) of it free for the asking.
If you can't get it at your local recycling place, do a search on this site for 'where to buy coroplast'. Lots of stores will toss out large pieces in the trash at the end of every month when their signage goes out of date.

( Oh - and as mentioned previously, you can act 'patriotic' and go get some election signage that you will " put up around the neighborhood ".
Just don't mention how that you will get it all around the neighborhood ( by driving it right by their houses )
The drawback is that they are usually small signs.

Old Tele Man: Do you have to heat it to do this? Are the creases length-wise? More explanation please.

I looked around, and there wasn't any free coroplast to be found. Ended up emailing sign shops and I have 3 sheets of black 4X8 on order at a little over $13 per sheet.

Also, is 4 mil a good thickness? I was thinking about 6 to make it more rigid, but didn't go for the 10 since that was too thick. The 6 was $25 a sheet, so I couldn't afford that.

4 mil should work. I think I used 6 mill as that was all my local sigh shops had.

I get mine at work (Tim Hortons). Like one of the above posters said, we get new signs on the sunday closest to the first of each month. We have to throw out the old signs, which usually includes one or two 4x8-ish signs.

Weather Spotter, you're new here! Welcome! You're also not too far from me. I live on the other side of the state but have friends in Big Rapids.
